7-Step Quality Checklist for Automotive Lighting & Electrical Parts (Hella E36 Fog Lights, VW Alternator, Radiator Leak)

I'm a quality manager at an automotive parts manufacturer. I review every first-article sample before it reaches our production line—roughly 250 part numbers a year. In 2024, I rejected 11% of first deliveries due to dimensional issues, incomplete test reports, or just wrong paperwork. This checklist is the same one I use when I'm replacing a part on my own car. If you’re installing a Hella headlight assembly, chasing E36 Hella fog lights, diagnosing a Volkswagen alternator, or dealing with a leaking radiator in car, this is for you.

It’s a 7-step checklist: verify part number, inspect the part, check electricals, test spark, pressure-test coolant, get the true total cost, and document everything. You can do most of it on the workbench before the old part is removed.

1. Verify the part number and supersession against your VIN

Do not trust “fits your model” on the box. Cross-reference the OEM number with the replacement. Hella stamps the part number on the reflector housing of E36 Hella fog lights, for example. But the connector changed partway through the E36 run. A 1997 model can use a different fog light connector than a 1999. Use your VIN in a parts catalog or call the manufacturer. If a supplier can’t give you the exact supersession, consider it a yellow flag. When I’m buying parts in volume, I also ask for a certificate of conformance to IATF 16949 or ISO 9001:2015. It doesn’t guarantee quality, but it proves an inspection system exists.

2. Inspect the physical part before you replace anything

Look at casting flash, gate marks, sealing edges, and mounting tabs. A Hella headlight assembly should have evenly mated lens-to-housing edges. If you can see light through a gap, moisture will get in and the lens will haze within months. For E36 Hella fog lights, check the lens for chips and make sure the adjustment screws actually turn.

I skipped this once because the part was “new in box.” What I mean is: new doesn’t mean defect-free. I opened a sealed headlamp box and found a cracked mounting bracket inside—probably from a rough delivery. The box looked perfect. That crack would have turned a 20-minute install into a 2-hour alignment session.

3. Check voltage and connector pinout before you plug anything in

This applies to lamp assemblies, and it’s especially important for a Volkswagen alternator. The B+ terminal and wiring harness can look identical across several generations, but voltage regulator signals can differ. Check the pinout diagram before buying. Also compare the alternator’s pulley offset and nose length. A 90-amp and a 120-amp unit from the same family can have a different pulley depth, which throws belt alignment off.

Use a multimeter to confirm which pins are grounds, especially on Hella LED modules with daytime running lights. Wire it backwards and you’ll fry the driver module (ugh, that’s an expensive lesson). With the engine running, a VW alternator should put out about 13.8–14.4 V across the battery terminals. If you see less, the alternator is more likely the problem than the battery.

4. How to use a spark plug tester (yes, before installing)

If you have a misfire or no-start, a spark plug tester gives you a quick go/no-go answer. It takes about 2 minutes. Attach the tester’s clip to the plug wire boot or coil-on-plug connector, ground the tester body to the engine block, and crank the engine. You want a bright blue spark across the tester’s gap. A weak orange spark means the plug, boot, or coil is marginal.

One clarification: the tester only proves that voltage is reaching the plug and can jump the tester gap. It doesn’t measure the plug’s condition under compression. For that, you’d need proper diagnostics. But as a quick check, it’s hard to beat. Common inline testers run about $8–$20 at major auto parts stores (as of January 2025, at least).

5. Pressure-test the cooling system to find a leaking radiator in car

A leaking radiator in car usually shows up as a puddle near the front bumper or a sweet coolant smell. Before you replace the radiator, confirm the leak source. Rent a cooling system pressure tester. With the engine cold, remove the radiator cap and attach the tester. Pump to the pressure rating on the cap—typically 12 to 16 psi, but check your vehicle’s spec. Watch for pressure drop over 10 minutes.

In my first year, I made the classic rookie mistake: I replaced a radiator because the side tank looked wet, but it was actually a leaking hose clamp above dripping down. That cost me a radiator, coolant, and a Saturday. The pressure tester narrowed it down in 10 minutes. I want to say the spec was 14 psi on that car, but don’t quote me—check your manual.

Also note: a plastic-tank radiator can develop a hairline crack at the crimped seam that only leaks when hot. A cold pressure test can miss it. If the car loses coolant only when driving, test with the engine warm and look for fine spray around the seam. Stand clear—the fan can kick on.

6. Ask for the total cost upfront—and get it in writing

This is where transparency separates a good supplier from a headache. I’ve learned to ask “what’s NOT included” before “what’s the price.” Whether you’re ordering parts online or working with a machine shop, hidden charges for core return, handling, bulbs, or connectors can turn a low quote into the most expensive option. The vendor who lists all fees upfront—even if the total looks higher—usually costs less in the end. Put another way: the lowest quoted price is not the lowest cost of ownership.

A supplier’s surprise core charge in March 2023 changed how I think about upfront pricing. One $35 “handling fee” on a $180 alternator didn’t break me, but it broke my trust in their quote. If a parts listing doesn’t say whether the price includes bulbs, ballasts, brackets, or a core return, ask before ordering. A transparent listing saves you a second order.

7. Photograph and document everything before installation

Take a photo of the part number label, the box label, the connector, and the original part before you remove it. Keep the receipt and batch date. If you need a warranty claim later, this makes it painless.

This saved me a while back. I had a headlight assembly that leaked after four months. The vendor asked for proof of purchase and installation date. With a timestamped receipt and serial number photo, they replaced it without arguing. (That was in 2023, but the process hasn’t changed.)

Common pitfalls to avoid

  • Skipping the “new part” inspection because it’s sealed in a box. A sealed box keeps out dust, not manufacturing defects.
  • Trusting verbal promises on warranties or core returns. Ask if a “lifetime” warranty is pro-rated and whether labor is covered.
  • Ignoring the radiator cap when you see a leaking radiator in car. A weak cap can vent coolant at lower pressure, making the radiator look like the culprit.
  • Forgetting the pulley on a rebuilt alternator. A mismatched pulley can damage the belt, and you’ll do the job twice.

Work through the checklist in the same order each time. It’s not glamorous, but it catches the small issues that turn a one-hour job into a weekend project.
